Many caulks we read stop at 3/8 or 1/2 inch wide; some sealants go to 1 or 2 inches. Past a product’s width limit, pick a wider-rated sealant or a foam filler; for deep joints, makers say to put in backer rod.

Caulk
backer rod
In a deep joint, backer rod goes in first and the caulk fills the space above it.
For mortar, stucco and brick joints, some masonry sealants go to 3 inches; see brick and stucco caulk.
Past the limit
Backer rod first. Every sealant maker we read says to use backer rod once a joint is too deep. Loctite says it fills the space and cuts the sealant needed. See backer rod size.
No caulk or sand as filler. Loctite’s PL Concrete sheet says other caulks should not be used as fillers, and not to use caulk or sand as a bottom bed in a joint.
Stacking beads: makers split. Loctite says doubling up on sealant leaves uneven surfaces, shrinks and can crack. GE’s indoor how-to says to layer the bead or use backer rod.
Too narrow is a problem too. OSI says joints under 1/4 inch hold too little sealant to last and need regular checks, and Sashco gives 1/4 inch as its minimum bead.
For a gap no caulk spans
DAP’s Gaps & Cracks foam fills gaps up to 1 inch and is fully cured in 4 hours, and DAP says it isn’t for use as a fire block. DAP’s Max Fill is for gaps over 1 inch. Loctite’s article names Tite Foam Gaps and Cracks for gaps up to 1 inch and Big Gaps for up to 3 inches, filling the joint only halfway to avoid overflow.
It depends on the product: 3/8 inch for DAP KWIK SEAL and ALEX FAST DRY, 1/2 inch for ALEX PLUS, 1 inch for DYNAFLEX ULTRA and Sikaflex + Construction, and 2 inches for DAP DYNAFLEX 230 and Sashco Big Stretch.
What do I use for a gap too big for caulk?
A sealant whose stated width covers the gap, or foam: DAP and Loctite sell foam for gaps of 1 inch and more. Makers' backer rod lines are for joints deeper than their limit; GE's how-to and Loctite's article also name backer rod for large gaps.
Can you put two layers of caulk?
GE's indoor how-to says you can layer the bead; Loctite says doubling up shrinks and can crack. DAP lets a second bead of KWIK SEAL go over a first that was too thin.
Each joint limit comes from the product’s own data sheet (GE’s Interior Seal figure from its how-to), and the past-the-limit advice from Loctite, GE and DAP. Checked against published data from DAP, GE Sealants, Sashco, Henkel and Sika (plus 2 more).
